Abstract (eng): | In the Finnish mechanical engineering industry, large investment goods are often engineered and made to order. Because of globalisation, the volumes in the assembly are expanding and companies have been faced to rationalize their operations. The old way of working in manufacturing cells or workshops is not effective enough, and changing to assembly line production has been the next step for many manufacturing companies. Assembly lines are highly effective and can give excellent output with relatively low costs. Assembly lines, however, are not easy to design. Products and their demand often vary in a way that is not easily predicted. The line has to be very flexible to be effective, and in labour-intensive operations one of the key ways of adding flexibility is to use cross--trained workers in the line. Simulation can be used to aid the assembly line design process. Using simulation models it is possible to get a realistic view of the system and test multiple scenarios before making expensive investments. The major problem related to simulation is the huge amount of work and time needed in the phase of modelling. Practical issues often need highly complex simulation models that are not only hard to handle but also difficult to change afterwards. In metamodeling, a mathematical model is fitted between the simulation inputs and outputs. By using a metamodel, it is possible to get the simulation results in a fraction of time needed to get them with simulation and the optimization of the system becomes possible with a simpler mathematical model. Artificial neural networks and regression models are the main metamodel types used. This thesis examines flexible assembly systems and the key ways of adding flexibility to assembly lines from the view of the line designer. The concepts of simulation and metamodeling are introduced, with a special focus on neural network. In the experimental part of this work, an assembly line consisting of four serial work stations and cross-trained walking workers is simulated using discrete event simulation. A multilayer neural network is fit to the simulation data, and validation and testing information indicate that the accuracy of the metamodel is satisfactory. However, the results with outliers vary, and more experiments are needed to evaluate the ability of the network to generalize data. |
Abstract (fin): | Suomalainen konepajateollisuus valmistaa paljon asiakaskohtaisesti räätälöityjä kokoonpantavia tuotteita. Valmistuksen kansainvälistymisen seurauksena kokoonpanotuotannon volyymit ovat kasvaneet, ja yritykset ovat joutuneet tehostamaan kokoonpanotuotantoaan. Perinteinen tapa järjestää kokoonpano tuotantosoluiksi tai tuoteverstaiksi on kasvaneilla volyymeilla havaittu tehottomaksi, ja monissa yrityksissä on siirrytty linjamuotoiseen kokoonpanoon. Kokoonpanolinjoilla on mahdollista saavuttaa korkea tuottavuus ja lyhyet tuotannon läpäisyajat alhaisilla kustannuksilla. Kokoonpanolinjojen suunnittelu ei ole kuitenkaan yksinkertaista, sillä tuotteissa ja niiden kysynnässä esiintyy käytännössä vaihteluita, joita voi olla hankala ennustaa etukäteen. Linjalta edellytetään kapasiteettijoustoa ja itseohjautuvuutta. Moniosaajien kouluttaminen kokoonpanolinjalle on eräs keino lisätä kokoonpanon joustavuutta. Kokoonpanolinjojen suunnitteluun voidaan käyttää simulointia. Simulointimallien avulla on mahdollista saada realistinen kuva järjestelmän toimivuudesta käytännössä, ja erilaisia vaihtoehtoja linjojen toteuttamiseen voidaan tarkastella ennen mittavia investointeja. Yksi simuloinnin ongelmista on kuitenkin mallintamisen vaatima suuri työmäärä. Käytännön ilmiöiden kuvaaminen riittävällä tarkkuudella johtaa usein laajoihin ja vaikeasti hallittaviin kokonaisuuksiin. Metamallinnuksessa simulointitulosten pohjalta syötteiden ja vasteiden välille sovitetaan matemaattinen malli, jolla simulointia vastaavia tuloksia voidaan saavuttaa huomattavasti nopeammin. Lisäksi metamallien käyttäminen mahdollistaa järjestelmien optimoinnin. Yleisimpiä käytettyjä metamallityyppejä ovat erilaiset regressiomallit sekä hermoverkot. Tässä työssä tarkastellaan kokoonpanojärjestelmien joustavuutta ja sen saavuttamista erityisesti kokoonpanolinjoilla. Simulointitekniikasta ja metamallintamisen menetelmistä käsitellään perusteet. Metamallien käsittelyssä keskitytään hermoverkkoihin. Työn tutkimusosassa tarkastellaan ristiinkoulutetuista työntekijöistä koostuvan kokoonpanolinjan mallintamista diskreettiä tapahtumapohjaista simulointia käyttäen. Tulosten pohjalta luodaan hermoverkkometamalli, ja verkon toimivuus simulointitulosten mallina havaitaan hyväksi. Ulkopuolisilla havainnoilla tulokset kuitenkin vaihtelevat, ja verkon yleistämiskyvystä tarvitaan vielä lisätutkimuksia. |
