Abstract (eng): | This thesis was made for Metso Automation Ltd to reduce positioner factory's total cost of quality and to improve the valve controller assembly process. As the means to achieve this goal, Metso chose the improvement of the yield of final testing; this same goal was also set as the primary target of the thesis. The secondary target of the thesis was to implement Six Sigma DMAIC project model as part of the positioner factory's procedures. This defined the methodology used in the thesis. The two single most important methods used were statistic exploratory data analysis and FMEA-analysis. The thesis reviews quality terms and concepts, which form the basis for the study. The theoretical background of Lean Six Sigma philosophy and its applying principles are also explained to give reader a better understanding of the secondary target of the thesis. The structure of DMAIC development project model is being explicated phase by phase to clarify the methodology used in a latter part of the thesis. The focus is on methods which are important for the thesis or the project model. In addition, applications relevant to the results and their preservation are being introduced, such as Total Productive Maintenance and utilization of checklists to control complicated processes. The targets of this thesis were met by preventive maintenance plan created during the study, and a control plan based on checklists was created to stay at that target level. By doing this, the total yield of two testing phases that were being analysed, improved by approximately 13 percentage points. If measured by the volumes and hourly charges of the positioner factory, this improvement in the yield and the resulting reduction in total quality costs generate a profit of over one hundred thousand euros per year. Recommendations on the valve controller final testing process and the continuous improvement of this process were also suggested. Two of the most important development targets identified were increasing the amount of statistical process control, and defining and documenting the explicit testing criterions and specification limits. Based on the good results of this thesis, the usage of Lean Six Sigma DMAIC project model in the positioner factory and at Metso Automation in general is being recommended. |
Abstract (fin): | Tämä diplomityö tehtiin Metso Automation Oy:lle asennoitintehtaan kokonaislaatukustannusten pienentämiseksi sekä kokoonpanoprosessin suorituskyvyn parantamiseksi. Keinoksi tähän oli yrityksen puolesta valittu asennoitintehtaan lopputestauksen saannon parantaminen, joka oli myös työn ensijainen tavoite. Työssä käytettävän metodiikan määritti diplomityön toissijainen tavoite eli Lean Six Sigma DMAIC-projektimallin implementointi osaksi asennoitintehtaan toimintatapoja. Yksittäiset tärkeimmät tutkimuksessa käytetyt metodit olivat tilastollinen tutkiva dataanalyysisekä FMEA-analyysi. Diplomityössä käydään läpi laatuun liittyviä käsitteitä sekä näkemyksiä, jotka toimivat diplomityön perustana. Työn toissijaisen tavoitteen ymmärtämiseksi on esitelty "Lean Six Sigma"-ajattelun teoreettista taustaa sekä soveltamisperiaatteita. Käytetyn metodiikan selventämiseksi on esitelty DMAIC-kehitysprojektimallin rakenne vaiheittain. Jokaisen DMAIC-projektivaiheen esittelyssä on keskitytty joko tämän työn tai yleisesti projektivaiheen kannalta tärkeisiin menetelmiin. Lisäksi on esitelty työn lopputuloksien ja niiden säilyttämisen kannalta oleelliset sovellukset eli kokonaisvaltainen tuottava kunnossapito sekä tarkastuslistojen käyttö monimutkaisten prosessien hallinnassa. Työn tavoitteisiin päästiin tutkimuksen aikana luodun ennakoivan huoltosuunnitelman avulla ja tavoitteissa pysymiseksi luotiin tarkastuslistoihin perustuva kontrollisuunnitelma. Työn avulla kahden testausvaiheen kokonaissaanto parani noin 13 prosenttiyksikköä. Asennoitintehtaan valmistusvolyymeillä sekä tuntihinnoilla tämä tarkoittaa yli sadantuhannen euron vuosittaista rahallista hyötyä kokonaislaatukustannusten pienentyessä. Diplomityössä luotiin myös suosituksia lopputestausta ja sen jatkuvaa parantamista ajatellen. Tärkeimmiksi yksittäisiksi tuleviksi kehityskohteiksi havaittiin tilastollisen prosessinohjauksen määrän lisäys sekä testauskriteereiden ja hyväksyntärajojen tarkka määrittely sekä dokumentointi. Diplomityön hyvien tuloksien pohjalta voidaan myös suositella Lean Six Sigma DMAIC-projektimallin käyttöä tulevaisuudessa niin asennoitintehtaalla kuin Metsolla yleisesti. |
