Abstract (eng): | Rare products give rise to various challenges and atypical cost elements in the metal processing industry. Rare products are often in the early stages of their product life cycle, thus posing challenges in production and requiring additional R&D expertise. The proportion of small-batch orders is greater than with higher-demand steel grades. Some steel grades are produced on a campaign basis and thus require various preliminary measures. Due to constraints in their scheduling, they may require extra processing strips to allow a continuous flow of material through the process. Some products, in turn, come with higher "rarity costs" from earlier phases in their production process. The aim of the thesis is to create models for estimating the economic impact of product rarity. The models serve both for calculating the net worth of a product over its life cycle (based on formulas derived from cost-benefit analysis) and for estimating the impact of cost elements typical for rare products in the light of reported past figures. The thesis analyzes rarity-related cost elements using galvannealed and LITEC steel grades as examples. Both steel grades typify the variable yield of small-batch orders. Galvannealed grades are produced on a campaign basis and may require a notable amount of extra processing strips due to constraints in scheduling. An existing rarity cost estimation model is presented for LITEC grades. The rarity cost estimates are based on modelling. The losses in yield are seen to have heteroskedasticity when plotted as a function of order size, which is modelled using different gamma-distributions for the residual terms. The costs of production campaigns are estimated using data and norms concerning actual campaigns. The expected need for extra processing strips was estimated using the realized demand for galvannealed steel grades in real production campaigns. In conclusion, the thesis presents a model for investment appraisal including atypical (or rarity) cost elements, and the estimated total amount of atypical costs is presented for the steel grades in question. |
Abstract (fin): | Jatkuvatoimisessa prosessiteollisuudessa harvinaiset tuotteet aiheuttavat tuotannolle lisähaasteita ja epätyypillisiä kustannuslementtejä. Harvinaiset tuotteet ovat usein kehityskaarensa alussa, jolloin ne ovat haastavampia tuottaa ja edellyttävät T&K -työtä. Pienten tilausten lukumääräinen osuus on niissä suurempi kuin suurempimenekkisillä tuotteilla. Mikäli tuotteita valmistetaan erilliskampanjoina, vaativat kampanjat erityisvalmisteluja. Tuotannollisten rajoitteiden vuoksi tilausten yhdistely tuotantojonoksi voi vaikeutua ja edellyttää lisäkustannuksia tuovien säätönauhojen käyttöä. Osa tuotteista kantaa suurempia tuotantoprosessin alkuvaiheiden "harvinaisuuskustannuksia". Työn tavoitteena on laatia laskentamallit, joilla edellä mainittujen harvinaisuuden vaikutusten taloudellisia seurauksia voidaan arvioida. Työssä laaditaan laskentamallit sekä tuotteen elinkaaren kattavalle ennakkotarkasteluille tunnettuja investointilaskennan perusteita hyödyntäen, että mallit, joiden pohjalta harvinaisuuden vaikutusten suuruutta voidaan arvioida jälkikäteislaskelmiin verraten. Työn käytännön aineistona on käytetty galvannealed- ja LITEC-teräslajien tavallisuudesta poikkeavia kustannuselementtejä. Pienempien positioiden vaihteleva tuotos koskee molempia. Galvannealed-teräkset edellyttävät tuotantokampanjoita ja niille tiukkojen yhdistelyrajoitteitten vuoksi säätönauhojen tarve on merkittävä. LITEC-terästen osalta esitellään käytössä oleva harvinaisuuskustannusten arviointimalli. Kustannusarviot pohjautuvat mallinnukseen. Tuotostappioiden osalta tuotoksen tilauskoon funktiona havaitaan vaihtelevan heteroskedastisesti, jolloin lineaarisessa mallissa käytetään gammajakautunutta virhetermiä. Kampanjan kustannukset arvioidaan toteumien ja ohjeistuksen pohjalta. Säätönauhojen tarvetta arvioidaan toteutuneen kysynnän pohjalta käyttäen hyväksi toteutettujen kampanjoiden tietoja. Lopputuloksena esitetään harvinaisuuserät huomioiva investointilaskentamalli sekä numeeriset arviot harvinaisuuden aiheuttamista lisäkustannuksista. |
