Abstract (eng): | The objective of this master's thesis was to find out where material overuse occurs in cable manufacturing and to [md ways to reduce this waste. Through data analysis the focus of the master's thesis was aimed at high voltage conductor manufacturing, vertical insulation and high/medium voltage jacketing. To reduce the material overuse in conductor manufacturing, the reasons for production variance had to be found. Multiple tests were carried out to know the magnitude of different variance candidates. The tests revealed that the variance was caused by diameter changes in wire drawing and roll thermal expansion in the stranding phase. In order to enhance the wire drawing quality, investments were made to improve the process monitoring and to ensure that the wire diameters remain at the desired level. To control the roll thermal expansion, a new work instruction was created. The new work instruction enables the operators to adjust the conductor weight at a specific target value based on the first sample result. The target value compensates the roll thermal expansion effect. To reduce material overuse in vertical continuous vulcanization, the operator approach was changed. The vertical insulation line operators were adjusting insulation thickness to the value described in the work order. The operator approach was changed from the fixed value to fulfilling the minimum requirements. The jacketing line suffered from difficulties to control the process based on the sample results. Due to the process' natural variation, the singe sample result does not give accurate information about the process' mean. The new control method uses multiple sample results and adjusts the process based on a moving average. Using the moving average, the operators are able to adjust the process closer to the minimum requirements and reduce the material overuse. |
Abstract (fin): | Tämän diplomityön tavoitteena oli selvittää missä vaiheessa kaapelintuotantoa esiintyy eniten materiaalin ylikäyttöä ja löytää keinot tämän hukan pienentämiseksi. Eri prosesseista kerätyn tiedon perusteella diplomityön kohteeksi valittiin johdinvalmistus, vertikaalinen eristys ja korkeajännitekaapelin vaippaus. Ylikäytön pienentämisen edellytyksenä johdinvalmistuksessa oli selvittää mitkä tekijät aiheuttivat prosessissa merkittävää hajontaa ja estivät ylikäytön pienentämistä. Useita testejä tehtiin, jotta saatiin selville eri tekijöiden suuruus. Testien perusteella varianssin aiheuttajaksi paljastui langan vedossa aiheutuva halkaisijan muutos ja valssien lämpeneminen kertauksessa. Langan vedon laadun parantamiseksi prosessin monitorointiin tehtiin investointeja. Kertauksessa aiheutuvaa valssien lämpenemistä varten kehitettiin uusi työohje. Sen avulla operaattori pystyy säätämään johtimen painon haluttuun arvoon ensimmäisen näytteenoton perusteella ja kompensoimaan valssien lämpenemisestä aiheutuvan painon muutoksen. Vertikaalisessa eristyksessä esiintyvää ylikäyttöä pienennettiin muuttamalla operaattoreiden asennetta. Ennen operaattorit tähtäsivät työohjeessa määrättyyn eristyspaksuuteen. Uudessa lähestymistavassa operaattorit pyrkivät ylittämään työohjeessa annetut minimivaatimukset, jolloin ylikäyttö pienentyy. Korkeajännitevaippauksessa oli ongelmia prosessin säätämisessä, joka tehdään linjalla otettavien näytteiden perusteella. Prosessin sisäinen vaihtelu on merkittävää ja yksittäisen näytteen perusteella tehty muutos on liian radikaali. Uuden työkalun avulla operaattorit saatavat prosessia liikkuvan keskiarvon avulla ja pystyvät näin operoimaan lähempänä minimivaatimuksia ja pienentämään ylikäyttöä. |
